Well a lot may depend in the card and what you do withy it wht kernel you are using and what hardware you have.

I'm saying this because personally I've experienced odd behaviours on all my SD/MMC that are more than 1Gb ... but not everyone is afflicted by the problems I have ... hence there might be some issues with the card models, the type of data stored in them and how frequently the data is changed and/or the Zaurus model you are using.
Also a lot changes between the 2.4 and 2.6 SD kernel driver and also different models have different hardware (collie was without a SD driver for kernel 2.6 for a lot more time than the Cxx0 and C3x00/1000).

So in my experience I'd say:
"it depends ..."

I have problem with 4G SD card.
First 2G partition work correct.
On second partition (with high blocks) some times FS crash, some times hang PDA.
fsck show that fs is clean. But if I run it with "-f" a lot errors on FS.
Always errors looks  similar
mkfs.ext3 -j hang PDA.
Kernel 2.6.20 - 2.6.21.
May I need to downgrade kernel?

I've been using a Transcend 4GB SD on my Akita since day 1.   I used it on Cacko with Tetsu's kernel patch although the package manager would never want to install to it.  I had to ipkg install and ipkg-link all the packages I installed, but it installed perfectly every time.   I had it formatted both vfat and ext2 and different times and both worked equally well.

On Pdaxii13 I had it as a single 4GB partition and it worked seamlessly (only had it formatted ext2, not vfat).  The package manager installed to it no problem.   Then I re partitioned and put on two 2GB parittions, one ext2 and one vfat.   Still works fine and package manager works seamlessly again.

Note: I just got my 4GB Transcend CF card and I've got it a single 4GB partition formatted ext2.   No problems on Pdaxii13.

fyi, pdaXrom 1.1.0 beta3 and earlier on C3x00/C1000 models have 2.4.20 kernel. anything after this version uses 2.6.16 kernel...

I have 2 4GB SD cards (look in my sig) and they both work very nicely. I had a few problem with cards getting corrupted before but after I replaced them on warranty, everything is rock solid now.

I primarily use them on the 2.4.20 kernel and they work fine. tried using it on OZ (2.6.16 kernel) and they were a tad slow due to the default options used (sync instead of async, but async option wasn't that reliable)

i'm now using debain eabi on a 4g partition
i suspend by apm -s with no problems so far
maybe it's just because i haven't used up to 2g yet, i don't know

Can you try to fsck it?
Use -f (force) key.
It can be done on PC or in single user mode

i never tried fsck...
could u tell me how to do it?  

i switched into single user mode by init 1
and then fsck.ext3 -f /dev/mmcblk0p1
but it said running e2fsck on a mounted filesystem may cause SEVERE filesystem damage...
as the sd is actually mounted, so i dare not do it and quit...

and i use windows on my pc...
i can flash back pdaxrom and fsck there for u if there's no other better way

you need to unmount it first

umount /mnt/card

then fsck


btw, if fscking fails when inside a cardreader on the PC, doesn't it mean your SD card is bad and nothing wrong with your Zaurus? I had a few SD cards that worked fine if you only put a few fies on it, but after I loaded it up with more than 2GB of files, it just died. Had to exchange it and the same thing happened. Lucky on the third exchange  no problem ever since....
